I got two new hood release cables to use for the roof latches. They are long so I need to cut to fit. The picture is a spare BMW hood latch like the ones I installed for the rear edge of the roof. I'll use it to test fit instead of crawling in and out of the car. The blue arrows are the receivers for the pull cable in, and the intermediate cable out. The intermediate cable goes to the second latch. Daisy chain. The red arrows are the holes for the barrel ends of the cables. Both cables attach to the same plate. This latch requires cables with the barrel ends perpendicular to the cable. T shaped.
I need a quick, down n dirty mold. I only need to make two cable repairs so I don't want to get bogged down making some elaborate mold. I started with a chunk of 3/8" rod and drilled a .195" hole all the way through. Same diameter as the lead barrel. The barrel is .300" long so I cut a slot half that distance plus half the diameter of the cable into one side of the sleeve to slide the cable down into. Next, I cut a length of 3/16" rod longer than the sleeve. This will be mounted in the vice and the sleeve slides down over it. It will also be used after the repair to tap the finished barrel out of the sleeve. Mount the rod in the vice. The barrel is .300" long, so the rod should stand above the vice jaws .300" LESS than the sleeve when it's placed over the rod. The depth of the hole should be .300" and the depth of the slot should be .170"ish.

After cutting the inner and outer cables to length, I used some needle nose pliers to bend the strands of the cable sideways to strengthen the bond. Cleaned this thoroughly with acetone then I tinned the end with some flux and solder to ensure a solid bond to the barrel.
Next, slide the cable down into the slot and clamp the cable down to steady it. I also shielded the cable assembly from heat with some aluminum foil. No flux in here. Most likely the sleeve won't get hot enough for the solder to stick, but it could happen. Now just warm up the sleeve enough so it isn't sucking the heat out of the solder too quickly and fill it up with solder. It came out a little off center but not enough to bother with doing it over. It fully seats on the pivot plate in the latch so it's good. Strong and fully functional. I put them both together and tested them for a few minutes. All is good so I installed them on the car and checked again. Good to go.

Dave and I picked up the roof from the upholstery shop this morning... WOW! What a difference. I've been holding off as long as I could before getting the roof done so it wouldn't get all messed up from cutting, grinding, welding etc. I was so used to seeing it in primer, it's a stark contrast to see it in black. This is a synthetic suede material treated with a water repellent and UV protection.
