Has anyone used flame sprayed zinc for corrosion protection on steel sheet? I have a flame spray tool I use to build up warn shafts. I believe zinc powder is available.

You can add filler with a laser. Mold repairs are frequently done with filler. But this gun thing? I have never seen one live.

Dito the lubricant. Aluminum can bond to a drill bit when it gets hot. If the flutes plug up with aluminum chips, it will not cut well.

I would use a router or chisel to cut the grooves in a wooden hammer form. Then pound it in with a rounded punch. You could also form the perimeter flange on the same hammer form. One of many ways.

CAD and CAM systems can be crazy expensive. Not worth buying unless you are going to do a lot of it. A seat of Solidworks and MasterCam can run $20k (US) with all the add-ins.
