Has anyone used flame sprayed zinc for corrosion protection on steel sheet? I have a flame spray tool I use to build up warn shafts. I believe zinc powder is available.

Dito the lubricant. Aluminum can bond to a drill bit when it gets hot. If the flutes plug up with aluminum chips, it will not cut well.

I would use a router or chisel to cut the grooves in a wooden hammer form. Then pound it in with a rounded punch. You could also form the perimeter flange on the same hammer form. One of many ways.
