How hard is it to sand the brass. It must be time consuming, because it has to be almost perfect on the end result. any deep scratches at the end would kill you

Very interesting stuff in this thread David.
Have you tried to TIG-weld the brass David?
I have seen it done many times, and without pinholes. But the welders are very skilled and have TIG-welded for many years.

Thanks guys.

Johnny the grinding and sanding must be done with care so the metal ends up the same thickness. any file marks can be sanded out (within reason) that is why I make them from thicker than original material.

Torsten, I never had a tig when I started making these. I have not tried tig welding brass. My tig is not working at the moment but I may try it 'cos of the problems I mentioned before. The problem may be that welding the brass may be OK but will it give a weld that can be ground to the thickness of the sheet then beaten without it cracking.

The weld above can be hollowed on a stump to a very high crown without splitting. I will post some photos at some future point.

Wayne and Rick, I have scheduled in some time for filming my next DVD this summer. I did a little last year but I just had too much other work on and could not find time for it.

Yes, this one is on using larger tools. I may do one as a follow up to the last with more on hand tools I will have to see how it pans out.
