WOW!, some great ideas. thank you very much for the tips.
The one thing I did try and works pretty good, is to do the opposite of what I was doing and that is to hold the washer in the chuck and mount the stepper bit in the vice, but I can't do bigger than 1/2 washers. Marty's Tip utilising the 6 jaw chuck would be the answer.
I tried the Ply setup but the drill bit must be way to sharp on the back face cause e it still grabbed the washer and spun a burnout in the timber.
Thanks again for the tips guys, the forums worth its weight in Gold.

Yeah, you can't push hard with the plywood method or it'll smoke, should have mentioned that.

What if you had 2 plates and drilled a hole in the plates larger than the hole you need in the washer.
Place the washer in between the plates and over the hole, place it in the vice and clamp it up then just drill through the washer that is placed under the hole in the plates.

Hope you get what I mean.

Wow!! Some great ideas posted so far!! I have used a washer with the hole size you want. If the outside is to big clamp it between a nut and a bolt, chuck it in a drill, and cut the outside down with a belt sander or grinder. I have also driven an alignment punch into the hole to make the hole a few thousands bigger, but it distorts the washer if you take it to far.

I might try this method Jim, but glue some emery paper on each side to help grip the washer, so it doesn't gall. Great idea.

do you have a set of copper jaws for your vice. these will grab with out marking you steel washer
At work I have an aluminium set of soft jaws they have a magnet inset
you dont have to keep picking them up of the floor

A little late to the discussion but I've used double-sided carpet tape for such things. It has some pretty powerful adhesive as long as it doesn't get too hot.
