Sweeps
Just thinking out loud here - what about using a Pullmax nibbler with a jig?

I just spent the money and got a set laser cut. $1000 and done. It sucked to spend the money at the time but i dont regret it one bit.

ring roller sweeps
I have made radius (sweeps) gages with a HF ring roller. (Modified of course) I usually use 5/16" square CRS. They are not stiff like the laser cut templates. But there are very few true radius shapes on a car body.
Kerry is correct. You can make a true radius easily. Making it exactly 40" radius is not so easy. A CNC ring roller will do it. For my work, I prefer the flexibility. If I need to hold a shape I will tack weld to a backbone. They are so cheap, I don't mind modifying them. Not something I would be inclined to do with a $1000 set.

Make the sweeps however you can. If they are not to exact radius, so what, it is just a reference. Saw them on a bandsaw, jigsaw or whatever. Then sand them with a long sanding block to average out the inaccuracies. Good practice for fairing curves in panels.
Another possibility, shear 1 1/2 strips of 16 gauge steel then shrink one edge to a curve. No shrinker, stretch the other edge. Make a bunch and you have a set for yourself. Don't make a dam what the radiuses are, you just select what suits the panel. The sweeps don't need to be perfect unless your work is without flaw.

Or you could make one of these for around $15!
Adjusts to any curve and does reverses too.The " flexi blade" is made from 4mm PVC strip and the slotted parts are bar stays available from hardware stores. it's understandable not wanting to spend vast amounts of money as it could be spent on other things. looking at this from a different perspective buying a set also works in your favour at tax time as its a tool for work. you would also need to make a few of those type of tools as some panels have 2 or 3 radii in one panel

Neil, with Mikes system you can make several different radius and glue them together to exactly match an existing panel.

hi joe, yes sorry i meant the flexi type tool that metal many showed, just read the system mike rouse suggested, i would have to buy a router and have more space for a bench to cut some out lol
